How we density-tested the RC-01 foam roller
When we set out to build the RC-01, we knew density would make or break the product. Too soft and the roller collapses under bodyweight within weeks. Too firm and it becomes a torture device nobody wants to use consistently. The sweet spot lives in a narrow window, and finding it required more testing than most people would expect from a piece of foam.
Why EVA core matters
We tested seven foam compounds before landing on our EVA core blend. EPP foam was too rigid and lacked the surface give needed for comfortable rolling. Standard EVA was close but degraded under repeated load cycles. Our final formulation uses a cross-linked EVA with a shore hardness of 45A at the core, giving it structural memory that holds up over thousands of sessions without deforming permanently.
Surface zone engineering
The outer layer of the RC-01 uses a different density than the core. We engineered three distinct surface zones — a smooth low-density channel for the spine, medium-density flats for broad muscle groups like the quads and lats, and high-density ridges for targeted work on the IT band and thoracic extensors. Each zone was mapped to common rolling patterns observed during our user testing phase with over forty athletes.
Testing methodology
Every prototype went through a three-stage evaluation. First, a mechanical compression test simulating 10,000 roll cycles at 200 pounds of force. Second, a thermal stability check — we left rollers in car trunks, cold garages, and humid gym storage rooms for 90 days to see how the foam responded to real-world temperature swings. Third, a blind user trial where athletes rated comfort, pressure, and perceived durability without knowing which prototype they were using.
The result is a roller that maintains its density profile for at least 18 months of daily use. We are not interested in selling replacements every few months. If the RC-01 does its job, you should not need another one for a long time, and that is exactly how we designed it.
